I'm currently making a sword using a golf club shaft and so far its turning out really well exept i'm not entirely sure how to make it meet the blade width reqs. I know Z has made a few like this and I'm sure others have, I was wondering if anyone had a suggestion as to how to make the blade wide enough. Thanks a bunch.

graphite. my lightsaber is made from a golfclub shaft. I don't know anything about making normal swords on them.

Well I made 3 layers 1.5 inches then 2 kind of angled strips for each side to make to finish up the flat and layed a strip of duct tape on each side.
Zaron did show me another way to make a sword, really good for reds, it's a little fatter but more resistant 2 strips width of the core, Trace two foam flats & attach those, then put the 1.5 inch 3rd layer. Vwuallah. Hope that helps
OH yeah use Gorilla Glue for the core, it is B E A utiful

Do you use Gorilla Glue on PVC, too?

PVC doesn't really need Gorilla glue for the core, but it never hurts. ;D
Graphite is just hard to bond to and golf club shafts taper, Gorilla glue expands when it dries filling in the part that tapers better.

it helps for mass weapons though, maces come off of the shaft easily when you use dap
