Ok, fist off, don't tell me not to make a quarterstaff. My mind is made up about this issue, and I have heard all the myriad arguments against them. That said, each side is a blue weapon, but it's the size of a red, so should I use 3/4 or 1/2 inch pvc? I had another question, but I can't remember it, so I'll post it here later.

With the size of it I'd use at least 3/4" PVC. Though some sort of fiberglass rod would last even better.

Is there gonna be a flex issue? (Will I need dowel rods?)

Ok, fist off, don't tell me not to make a quarterstaff. My mind is made up about this issue, and I have heard all the myriad arguments against them. I would first like to compliment your proper use of the word "myriad." Secondly, you open this post as I once opened a post on the national boards. Cutting off silly rebuttals at the pass. Thirdly, the thicker you go, the less flex you'll have. I am not the most experienced weapons checker in The Land (you should ask Dhugal), but I don't think you'll have a flex problem. As I understand the rules, you shouldn't be gripping a striking surface when swinging, so the flex of a quarterstaff should be tested from the handle. Because you're basically making a round sword, the flex won't be bad at all; especially if you use 3/4" pipe. By the by, make sure you pad it well. I'm sure you're aware, but three layers of blue simply won't cut it. It worked alright for Fluffy, but Fluffy is rather short. Alric

Flex will be tested at the outermost nonstriking surface. That's how it was done at Rag and will be done next year if I don't miss my guess since that's how Eryndor does it.
But alric is right. You shouldn't have much of a problem. Assuming you use good PVC that is.

Flex may be tested at the outermost portion, but it will get checked with the hands in the proper location. They wont check a sword for flex by grabbing the blade. If you use 1/2 inch pvc, I would guess (without actually seeing it) that it would end up fairly flopppy. Try making it with 3/4 inch...
On a side note, I too have a guy who wants one, and in fact I think it would be a blast to play around with one. I know for a fact that in a huge battle like those at Ragnarok, you would get creamed, but at smaller events and/or practices I bet it would work out fine.... ooooooohhhhh...... I have an extra 3/4 inch core about 5 ft long... I think I will make one too
